Format sheet / Mailer boxes / Rev. 2026.10

A shipping box that opens like part of the product.

The mailer is a structural system: one die-cut sheet becomes a base, a lid, and the opening moment. We design around the product envelope, fulfilment method, and parcel rate—not just the artwork.

Structure

How the format is built.

Litho-laminated or direct-print corrugated, produced flat to reduce warehousing and outbound freight.

One-sheet die-cut

The entire box is cut from one sheet of E- or B-flute. Locking tabs, dust flaps, and the tear strip are resolved in the die-line before artwork begins.

Crash-lock base

The base locks automatically when the box is erected, reducing assembly time at fulfilment. We test the lock with your actual pack-out weight.

Opening sequence

Tear strip, perforated lid, or two-tape closure. The chosen method is reflected in the artwork dieline and documented in the packing instruction.

Flat-pack efficiency

Boxes ship flat in bundles. We calculate carton dimensions and pallet counts against your inbound volume before production.

Best for dtc apparel, skincare, subscription, food gifting. Send the product envelope and pack weight; we will confirm the board call before quoting.

Surface finishes

Finishing is quoted after the artwork and dieline are fixed. Foil, emboss, and spot UV each require their own tooling and registration check.

Hot foil stamping

Applied to the litho liner before lamination; specify on the printed sheet, not the corrugated flute.

Spot UV

Gloss contrast on coated liner. Best paired with a matte varnish for visible depth.

Emboss / deboss

Registered relief on the liner; heavy embossing is not recommended across flutes.

Matte / soft-touch lamination

Aqueous matte varnish or film lamination for scuff resistance in parcel transit.
